Fatigue testing of 60 Kg UIC rail sample for flaw growth rate

Track Design Directorate vide note no. CT/USFD dated 06.01.09 provided a test scheme for fatigue testing of 60 kg/m rail for flaw growth rate. As per advice of track design directorate testing was completed for 5.02 million loading cycles. Further, vide Track Design Directorate Note no. CT/USFD dated 03.02.2012 & 13.4.2012 it has been advised that flaw growth rate test on the sample which has earlier completed 5.02 million loading cycles to be continued till rapture as per revised test scheme. Further flaw growth rate of the sample was continued and completed for 5.58 million cycles. Necessary observations had been sent to Track Design Directorate vide note no. TM/TL/58 Vol.V dated 9.7.2012

 

 

 

Test Scheme

 

Longitudinal load was applied to create an axial stress of 117.0 MPa at neutral axis and vertical load near centre of rail at flaw location was applied to create a bending tensile stress of 160 MPa at rail bottom, in head up position without considering the tensile stress created by longitudinal load.

Validation of rail stresses at head and foot by experimental Stress method

A test scheme for validation of rail stresses at head & foot of 52 Kg Rail, due to vertical & lateral loads, was advised by Track Design Directorate vide their letter No. CT/DG/Research dated 26.11.12.

As per the test scheme, necessary arrangement was made in track lab for loading and measurement of rail stresses at 10 locations. Strain gauges were fixed at 10 locations. The test was conducted on 52 kg rail laid on PSC sleeper having sleeper density of M+7 and 250mm ballast cushion. The test result has been sent to Track design Directorate vide this office note no. TM/TL/58/vol V dated 20.03.2013.

Fatigue testing of 60 Kg/m rail sample in connection with Testing of Rails for flaw growth rate

 

Track Design Directorate vide note no. CT/USFD dated 06.01.09 provided a test scheme for testing of rails for flaw growth rate. Rail sample was arranged by Track Design Directorate from E.C. Railway to conduct the further testing for flaw growth rate as per the above test scheme vide note no. CT/USFD dated 24.01.2011. It was also advised that testing is to be done till rupture of the sample.

 

Test Scheme:

Rails were subjected to longitudinal load to create an axial stress of 117.0 MPa and vertical dynamic load was applied so as to create a bending compressive stress of 114.06 MPa at rail head, in head up position.                         

 The rail sample was placed on testing frame which is capable of creating longitudinal load as well as bending cyclic load on the test bed under Rail track panel fatigue testing equipment.

Testing of rail sample: 

 

In order to create prescribed longitudinal and bending stress of 117.0 MPa and 114.06 MPa respectively in rail head, the rail sample (Lab ID. no. TL/11-4001) was pulled up to 98.0 ton axial load to create a stress of 117.0 MPa on rail head. Then sinusoidal vertical loading from 0.0 KN to 91.0 KN was  applied by vertical actuator to create bending compressive stress of 114.06 MPa at rail head. The frequency of application of load was 8.33 Hz and propagation of flaw was measured after completion of every 100,000 loading cycles. Total 5.02 million loading cycle has been completed. Track design directorate vide note no. CT/Welding/Policy dated 05-08-2011  advised to undertake the fatigue testing of A.T. weld sample on priority with holding the further testing of this rail sample for flaw growth rate.

Fatigue and bending test of joggled fish plate developed by Engineering Workshop, Sabarmati

 

Sample of two pair of joggled fish plates 1.0m long for 52 kg/m rail section of composite light weight material along with clamps developed by Engineering Workshop/ Sabarmati was received for fatigue and bending tests through track design directorate of RDSO. Track Design Directorate also provided a test scheme containing details of loading and other parameters to be applied during testing/checking of its strength in fatigue and bending tests vide note no. CT/FF/3 dated 28.12.2010. 

 

As per test scheme strain gauges were also required to fixed at the critical locations of rail section to evaluate the value of stresses developed at these locations during different stages of fatigue testing of samples. A gap of 6.0mm at the joining point of two rail pieces i.e.  at centre was made before start of the testing.

Fatigue testing of sample on Rail Track Panel fatigue Testing Equipment

Two pieces of 52 kg/m rails with 6.0mm gap at centre were fastened on test bench below the actuator for fatigue testing, as per test scheme Fatigue testing of one pair of joggled fish plates has been carried out on Rail Track Panel fatigue testing Equipment under the specified initial dynamic load of 0.4t to 4.0t at 5 hz frequency. Fish plate was broken/failed in fatigue testing after completion of 60,000 loading cycles during first stage of fatigue testing. No any response was observed from strain gauges fixed on rail during testing.

Bending Test of Fish plates under static load

 

Similar arrangement was also been made to test the strength of other pair of joggled fish plate (Lab Id. no. TL/10-4002) under static loading. Static load was applied on test assembly of fish plates through vertical actuator at a step of 5.0 KN and deflection under load was recorded. Fish plates have also broken/failed in bending test at the total static load of 4.5t. The test report was been sent to track design directorate vide note no TM/TL/58 vol-V dated 11.03.2011.

Testing of 60 kg A.T. welded rail having riser

 

Track Design Directorate had provided test schemes for testing of 60 kg A.T. welded rail having riser at both faces. Sample of welded rail with joggled fishplates was received from N.C. railway. The sample was subjected to dynamic loading for 5000 cycles at 10 hz frequency and value of stresses was recorded at twenty specified locations under following conditions:-

 

i)     Welded rail sample with joggled fishplates tightened at far ends.

ii)    Same welded rail sample without joggled fishplates

 

A test report containing all details regarding above testing has been sent to Track Design Directorate vide note no. TM/TL/58 dated 08.9.2011.

Field trial for validation of equipment for measurement of stress free temperature by force application method

 

A test scheme was provided by  Track Design Directorate to conduct field trials for validation of equipment for measurement of stress free temperature by force application method.

Main line track near Badshah Nagar Railway station of Lucknow devision in NE Railway was selected for conduction the above field trial. Strain gauging at six location was done as per test scheme. This trial was done for temperature { (tp +10), (tp +15) & (tp +20) }. Deflecting load in step of 10 mm up to 100 mm and corresponding stresses were measured as per test scheme in co-ordination with track design official & P. Way staff of NE Railway. The test report has been sent to Track Design Directorate vide note No. TM/TM/62 dated 08-12-2011.

Enhancement in utilization of the Track Panel Fatigue Testing Machine

 

Till now the testing arrangement in Track Panel Fatigue Testing Machine was such that fatigue testing of only one specimen could be tested at a time. Normally a fatigue testing is done for 2 million cycles for which it takes 3 to 4 weeks of time. Now a new arrangement has been made which facilitate  fatigue testing of two specimens simultaneously using both the actuators in synchronised manner or otherwise. These two specimens can either be two PSC sleepers or one sleeper and one rail/welded rail joint.

 

Due to long time of 3-4 weeks being taken in a fatigue testing of one sample, quite often rail or sleeper specimen wait for their turn.  On account of this arrangement the output of RTFTE has almost doubled. It will now be possible to take up more number of fatigue testing of specimens.

Lateral and longitudinal ballast resistance of track in consolidated condition

 

For lateral and longitudinal ballast resistance trial, a test panel of three sleeper length of track was prepared by using shorter rail piece of 60 Kg rail (two meter) with elastic fastenings. This trial was carried out on 60Kg rail on 60Kg sleeper with sleeper density of 1660 nos./Km (sleeper spacing 600mm c/c) as per test requirement. The spacing of the sleeper were maintained as per test requirement and the tamping of the test track was carried out using CSM on each sleeper spacing before conducting trial. Standard LWR profile was maintained before conducting trial. Three readings at different locations were taken.

Rail   Bound   Maintenance  Vehicle  for the Engineering Department   (8 wheeler RBMV)

 

Specifications for 8 wheeler Rail bound maintenance vehicle for the engineering department have been developed in consultation with all concerned directorates. Specification has been also approved vide Railway Board letter No. 2007/Track-III/TK/16 dated 25-02-2009. The RBMV is intended to cater mainly to following requirements:

 

i)     It should be able to run on all BG routes, bidirectional at speed of 105 KMPH.

It should be able to carry payload of 15 Tonnes. It includes two 13 m long 60 Kg Rails, switches, crossings e.t.c. at the open platform at the centre. For this one 8 Tonne-meter Crane has been provided at the centre of the platform.

iii) Two cabins have been provided at either ends for carrying all small track machines in one cabin and 12 to 14 persons in the other cabin.

It will be used as maintenance vehicle for carrying gangs & maintenance equipment to site

Track Design Directorate sent a trial scheme for  determination of  Frame resistance Value for track frame consists of 60/52Kg rail and 60Kg PSC sleeper with sleeper density of 1540,1660 & 1818. Accordingly, a site was selected near EMS workshop/RDSO. The data recording for 52/60 Kg rail track frame having sleeper density of 1540,1660 & 1818 was  completed and report was generated as report No. TM-120 & TM-131.

Field trial to determine lateral and longitudinal ballast resistance (just after tamping).

 

Field trial for the determination of ballast resistance just after tamping of track were carried out on Utratiya Bakkas Section of Lucknow Division, Northern Railway in Km 1037/10-11 near Level crossing  198 C. This trial was carried out on 60Kg rail on 60Kg sleeper with sleeper density of 1540,1660 &1818 nos./Km(sleeper spacing 650,600, 550 mm c/c) as per test requirement. The spacing of the sleeper were maintained as per test requirement and the tamping of the test track was carried out using CSM on each sleeper spacing before conducting trial. Standard LWR profile was maintained before conducting trial.
